Bottle Filling, Labeling, and Capping: Building the Core of a Used Bottling Line

Almost every bottling line, in every industry, is built around the same three operations. Product goes into the container. The container gets sealed. The container gets identified. Everything else on the line — unscramblers, conveyors, accumulation, tunnels, case packers, palletizers — exists to feed, protect, or handle the output of those three machines.

Buyers usually shop for them one at a time. That’s a reasonable way to build a budget, but it’s a poor way to build a line. The decisions that determine whether a line runs well are mostly decisions about how filling, capping, and labeling relate to each other — sequence, speed, footprint, and changeover — not about any single machine’s specifications in isolation.

Why Sequence Matters More Than People Expect

The standard order is fill, cap, then label — and the reasons are worth spelling out, because deviations cause real problems.

Filling comes first for the obvious reason, but also because a filled container behaves differently than an empty one. It’s heavier, more stable on a conveyor, and less prone to tipping in transfers. Lines that label before filling gain nothing and risk damaging labels during the fill operation.

Capping follows immediately because open containers are exposed containers. The shorter the distance between filler discharge and capper infeed, the lower the contamination and spillage risk. This is the single strongest argument for monobloc construction, discussed below.

Labeling comes last, and it comes last for a reason that trips up more new lines than any other: labels need a dry container. If your product is cold-filled and your plant is humid, containers sweat, and adhesive fails. If your line includes pasteurization or cooling, the container arrives wet from the tunnel. Either way, labeling needs to sit downstream of whatever dries the container — often a warmer or an air knife — not immediately after the capper.

There are legitimate variations. Pressure-sensitive labels applied to warm glass sometimes go on before a cooling step. Sleeve labeling has its own sequencing rules. But the default order exists because it solves real physical problems, and departing from it should be a deliberate choice.

Monobloc Versus Modular Inline

This is the central architecture decision, and used inventory contains both.

Monobloc systems combine two or more operations — most commonly filling and capping, sometimes filling, capping, and labeling — on a single frame with a shared drive and shared container handling. Containers move through starwheels or a common conveyor without leaving the machine.

The advantages are meaningful. Transfer points are the most common source of jams, tipping, and damage on a bottling line, and a monobloc eliminates them between the combined operations. Footprint is smaller. Synchronization is inherent rather than something you have to engineer. Sanitary performance is generally better for product-contact applications.

The trade-offs are equally real. A monobloc is a single point of failure — a capper fault stops the filler, with no ability to buffer between them. Changeover tooling is more involved, since one changeover affects multiple operations. And flexibility is lower: you can’t easily upgrade the capper independently, or run the filler while servicing the capper.

Modular inline layouts keep each machine standalone, connected by conveyors and accumulation. They occupy more floor space and introduce transfer points, but they’re far more forgiving. Any machine can be serviced, replaced, or upgraded without touching the others. Accumulation between machines lets the line absorb short faults instead of cascading them. And in the used market specifically, modular gives you far more inventory to choose from — you’re matching three separate machines to your needs rather than searching for one integrated unit that happens to fit all three requirements.

For most small and mid-size operations buying used, modular is the practical answer. Monobloc makes the most sense at higher speeds, in tighter footprints, or where sanitary requirements are strict.

Matching Speeds Across the Three

A line runs at the speed of its slowest machine, and buying used means you’re rarely getting three machines that were originally designed to run together.

The discipline here is to identify your constraint machine deliberately rather than discovering it after installation. Usually that’s the filler, since fill time is governed by product viscosity, foaming behavior, and valve count, and it’s the hardest thing to speed up after the fact.

Then size the other two with headroom above the constraint. A capper and labeler rated meaningfully faster than the filler give you margin for the throughput losses that show up in real operation — changeovers, minor faults, container variation. Buying three machines all rated at exactly the same nominal speed produces a line that never achieves any of their ratings.

Where speeds don’t match cleanly, accumulation between machines does the reconciling. A reflow accumulation table between capper and labeler lets a faster labeler batch through a buffer rather than sitting starved.

Changeover as a Three-Machine Problem

If you run multiple SKUs, changeover time is a three-machine sum, and it’s often the deciding factor in which used equipment is actually right for you.

Ask across all three machines: what changes when the bottle changes? What changes when only the closure changes? What changes when only the label changes? A line where a label-only change requires touching just the labeler is dramatically more productive than one where the same change requires re-timing the filler.

Confirm what change parts come with used equipment. Missing change parts for your specific container are common, and fabricating them is a real project. Get the container list the machine ran previously, and compare it to yours before purchase.

Buying as a Package Versus Machine by Machine

Both approaches work, and the choice depends on where you are.

Buying a matched package — often a complete line pulled from a single plant — means the machines already run together, the speeds are already balanced, and the change parts already exist for whatever containers that plant ran. If those containers resemble yours, this is the fastest path to production.

Buying machine by machine gives you exact fit on each operation and lets you stage capital over time. It requires more integration work, and someone needs to own the specifications across all three.

The middle path is often best: source the constraint machine first with your exact product and container requirements, then match the other two around it.

Applications Across Industries

The same three-stage core serves beverage, food, dairy, brewing, distilled spirits and wine, pharmaceutical, nutritional, household, and chemical producers. What changes is the specification within each stage — a distillery’s cork and capsule application bears little resemblance to a chemical plant’s child-resistant closure torque requirements, and a nutritional supplement label carries regulatory content a household cleaner doesn’t.

The architecture decisions in this guide, though, apply across all of them.
