Filler and Filling Equipment: Let the Product Decide the Machine

Most filler shopping starts in the wrong place. A buyer decides they want a twelve-head rotary machine, or they see a piston filler at a good value and try to make it work. Then the product turns out to foam, or carry particulates, or run at a viscosity the machine can’t move, and the line never hits its numbers.

The reliable approach runs the other direction. Product characteristics eliminate most of the filler market before container format or throughput enter the conversation. A thin, non-foaming, ambient-temperature product can be filled by almost anything. A hot, viscous, particulate-laden product can be filled by very few machines — and that constraint should drive the search from the beginning.

Viscosity

Viscosity is the first filter, and it determines both the filling technology and the product delivery system feeding it.

Thin, water-like products flow under gravity or light pressure and suit the widest range of equipment. As viscosity climbs — syrups, oils, honey, sauces, gels, creams, pastes — gravity stops being sufficient and positive displacement becomes necessary. The product has to be pushed, and the machine has to push it without shearing or degrading it.

Very high viscosity products introduce further requirements: heated product paths to reduce viscosity in transit, larger diameter product lines, hopper agitation to prevent bridging, and slower fill speeds that directly cap throughput.

Viscosity also changes with temperature, which means a product that fills easily warm may be unfillable cold. Confirm the viscosity at actual fill temperature, not at room temperature in a lab.

Foaming Behavior

Foaming is the most commonly underestimated product property, and it causes more filling problems than viscosity does.

Products that entrain air — surfactants, detergents, proteins, some juices, anything with dissolved gas — foam when agitated or when they free-fall into a container. Foam occupies volume, so the fill looks complete when it isn’t, and headspace becomes inconsistent. It also fouls sensors, contaminates closures, and slows the line as operators wait for foam to settle.

The equipment answers are specific: bottom-up filling with a diving nozzle that stays submerged as the container fills, reduced fill velocity, and product path design that minimizes turbulence. If your product foams, that requirement is non-negotiable and should be stated at the top of any equipment inquiry.

Particulates and Suspended Solids

Products carrying pieces — salsas, dressings with herbs, fruit preparations, chunky sauces, some nutritional products — need clearance through every part of the product path.

The specification to establish is largest particle dimension, then confirm valve openings, nozzle diameters, and pump clearances exceed it comfortably. Positive displacement technologies handle particulates well. Some pump types shear or damage delicate pieces, which matters if visible product integrity is part of the product’s appeal.

Uniform distribution is a separate problem: particulates settle, so hopper agitation and recirculation may be needed to keep every container getting the same solids fraction.

Temperature

Hot fill applications — juices, teas, sauces, some dairy — require product-contact components rated for the temperature and containers that tolerate it. Hot filling also implies a downstream cooling step, since product must come to ambient before secondary packaging.

Cold fill in a humid plant creates condensation, which affects labeling downstream more than filling itself.

Ambient filling is simplest, and where product allows it, worth preferring.

Carbonation and Dissolved Gas

Carbonated products can’t be filled with open-air methods. Releasing pressure causes immediate foaming and CO2 loss, so the container must be counter-pressurized before product enters, filled under pressure, then vented in a controlled way.

Counter-pressure filling is a distinct equipment category with its own requirements around product temperature, pressure control, and container strength. Dissolved oxygen pickup is a parallel concern for beer and some beverages, where oxygen ingress at the filler shortens shelf life regardless of everything else done upstream.

If you’re filling anything carbonated, that requirement narrows the field immediately, and there’s no workaround with a standard atmospheric filler.

Corrosive and Aggressive Products

Chemical, household, and some industrial products attack standard materials. The specification here is product-contact material compatibility — stainless grade, and just as importantly, elastomer selection for seals, gaskets, and diaphragms.

Elastomer compatibility is where used equipment purchases most often need attention. A machine that ran a benign product for a decade may need every seal replaced to run a solvent-based one. That’s usually a manageable cost, but it needs identifying before purchase rather than after.

Beyond Bottles

Filling equipment isn’t only bottle equipment. Jars, jugs, pails, drums, totes, cans, cartridges, and cups all get filled, and container format changes handling more than it changes filling technology.

Large-format filling — pails, drums, and totes — typically uses net weight filling on a scale platform rather than volumetric methods, since accuracy at volume matters and containers vary. These applications also involve substantially different container handling, often with manual or semi-automatic placement rather than continuous conveyance.

Fill Accuracy and Verification

Two philosophies exist. Volumetric filling measures the volume delivered — by piston displacement, timed flow, or level. Gravimetric filling weighs the container as it fills. Gravimetric is inherently more accurate when container weight varies or when product density shifts, and it’s standard for high-value products and large containers.

Whichever the method, verification matters. Net content requirements apply across food, beverage, and consumer products, and underfilling carries regulatory exposure while systematic overfilling gives away product on every unit. Checkweighing downstream of the filler is common practice and worth planning for.

Sanitary Design, Changeover, and CIP

For food, beverage, dairy, and pharmaceutical applications, cleanability is a specification, not a preference. Look for continuous welds, minimal dead legs, drainable product paths, and tool-free disassembly of product-contact parts.

Clean-in-place capability determines how much labor each changeover costs. A machine requiring full manual teardown between products is viable at low SKU counts and punishing at high ones. Ask specifically what a product changeover involves, not just a container changeover.

What to Inspect on a Used Filler

Product contact surfaces — pitting, corrosion, and finish quality.

Valves and nozzles — seat condition, and whether spares are available for the design.

Seals and elastomers — assume replacement, and confirm compatibility with your product.

Pumps — condition and suitability for your viscosity and shear sensitivity.

Change parts — which container sizes are covered, and what the machine ran previously.

CIP capability — present, and adequate for your requirements.

Controls — obsolete controls on a sound mechanical package are a retrofit, not a disqualifier.
