At both ends of nearly every bottling and packaging line, product moves on and off pallets. How it gets there — by hand or by machine — has an outsized effect on your labor costs, your injury rates, and how fast the rest of the line can run.
Palletizers stack finished cases, trays, or bundles onto pallets at the end of the line. Depalletizers do the reverse at the front, feeding empty bottles or cans from bulk pallets into your line. Together they bookend your operation, and undersizing or mismatching either one creates a bottleneck that no amount of filler speed can fix.
This guide walks through the main types of palletizing and depalletizing equipment, where each fits, and what to evaluate before you buy.
Manual palletizing is one of the most physically demanding jobs in a plant. A single operator stacking 25-pound cases all shift moves several tons of product per day, and repetitive lifting at awkward heights is a leading source of back injuries and workers’ compensation claims in packaging facilities.
Beyond safety, there’s throughput. A person can reliably stack 4 to 8 cases per minute for short stretches; a modest automatic palletizer sustains 20 to 60 cases per minute for an entire shift without fatigue, missed layers, or leaning stacks. Consistent, square pallet loads also matter downstream — they wrap tighter, ship with less damage, and stack safely in the warehouse.
For growing operations, the math usually turns in automation’s favor once you’re running one to two shifts of steady production and dedicating one or more full-time people to hand stacking.
Low-level palletizers receive cases at operator height — typically 30 to 36 inches off the floor — and build the pallet load at floor level. Cases are arranged into a layer pattern, then the full layer is swept or pushed onto the pallet.
Low-level machines are the workhorse choice for small to mid-size bottling and brewing operations. They’re easier to install because they don’t require elevated conveyors or mezzanines, simpler for operators to access and clear jams, and generally less expensive than high-level systems. Typical speeds run from roughly 15 to 50 cases per minute depending on the model and layer pattern.
If your line runs at moderate speeds and you want the shortest path from hand stacking to automation, a low-level case palletizer is usually where to start.
High-level palletizers receive product on an elevated infeed conveyor, often 8 to 12 feet up, and build layers above the pallet, lowering the load as it grows. Because the layer-forming section doesn’t have to travel, high-level machines reach higher sustained speeds — commonly 50 to 150+ cases per minute.
They suit large plants with high-speed lines and existing overhead conveyor networks. The tradeoffs are cost, installation complexity, and the elevated platforms needed for maintenance access.
Robotic palletizers use a four- or six-axis robot arm with an end-of-arm tool — vacuum, clamp, or fork style — to pick cases and place them on the pallet. Their strengths are flexibility and footprint. One robot cell can serve two or more lines, handle mixed products or frequently changing pack patterns, and switch recipes from a control panel rather than a mechanical changeover.
Robots typically top out at lower speeds than conventional layer-forming palletizers unless they pick multiple cases at once, so they fit best in operations with many SKUs, moderate line speeds, or limited floor space. Modern collaborative (cobot) palletizers extend this option to even smaller operations, though at lower speeds.
On the infeed side, depalletizers unload bulk pallets of empty containers — most commonly cans or glass bottles arriving from the container manufacturer in layers separated by tier sheets.
Sweep-style bulk depalletizers push each layer of containers off the pallet onto a discharge table, then remove the tier sheet and index down to the next layer. These are the standard for canning and bottling lines, available in low-level and high-level configurations just like palletizers. Semi-automatic versions have an operator sweep layers and pull tier sheets by hand; fully automatic machines handle layers, sheets, and pallet exchange without intervention.
Speed matching matters here more than anywhere else on the line. Your depalletizer sets the ceiling for everything downstream — if it can’t feed containers as fast as your filler consumes them, the whole line starves. Size the depalletizer with headroom above your filler’s rated speed, not at it.
For craft breweries moving from hand-decanting cans to automation, a semi-automatic low-level depalletizer is one of the highest-impact first upgrades on the line.
Speed and future growth. Match rated speed to your line’s real sustained rate, then add 15 to 20 percent headroom. Buying exactly to today’s speed means buying again sooner than you’d like.
Package variety. How many case sizes, tray formats, and pallet patterns do you run? Conventional palletizers excel at a few stable patterns; robots earn their keep when patterns change often.
Pallet and load specifications. Confirm pallet sizes (GMA 48×40 is standard, but not universal), maximum load height, tier sheet and slip sheet requirements, and whether you need automatic pallet dispensing and full-load discharge conveyors.
Floor space and ceiling height. Low-level machines need more floor area; high-level machines need vertical clearance and elevated access. Robots can be the most compact option of all.
Controls and integration. Look for standard PLC platforms your maintenance team already knows, clear HMI recipe management, and the ability to hand off signals to upstream case packers and downstream stretch wrappers.
Safety. Modern machines should include full guarding, light curtains or area scanners at load-transfer points, and interlocked access doors. Pallet handling zones are among the most common pinch-point areas in a plant — don’t cut corners here.
New versus used. End-of-line equipment holds up well mechanically, and quality used palletizers and depalletizers can cut acquisition cost substantially. Verify controls vintage — an obsolete PLC is the most common hidden cost in a used machine — and factor in rebuild, rigging, and integration.
Palletizers live in a dusty, high-vibration corner of the plant and are often the last machines to get maintenance attention — until a leaning pallet or a jammed layer stops shipping. A few habits prevent most failures:
Palletizers and depalletizers determine how efficiently product enters and leaves your line, and they’re often the automation investment with the fastest labor payback in the plant. The right choice depends on your speeds, package variety, floor space, and growth plans — a small brewery and a high-speed bottler will land on very different machines, and both can be right.
